M81969/39-01 – Plastic Insertion & Removal Tool (Green/White, Size 20)

Available now through the AirParts Aero marketplace.

Overview Section

The M81969/39-01 is a dual-purpose manual tool designed for the precision insertion and removal of electrical contacts in military and aerospace connectors. Standardized under the MIL-I-81969 specification, this tool is an essential item for avionics technicians and wire harness builders.

This specific model is color-coded Green and White to indicate its compatibility with Size 20 contacts. Size 20 is one of the most common contact sizes used in high-density circular connectors (such as MIL-DTL-38999) and D-Subminiature connectors found in modern glass cockpits and mission systems.

Key Features Section

  • Dual-Ended Functionality: One tool performs two distinct tasks, reducing the number of items required in a technician's flight line kit.

  • Color-Coded for Size 20: The Green end is designated for Insertion, while the White end is designated for Removal, following the standard aviation industry color schema.

  • Durable Plastic Construction: Manufactured from high-strength, low-friction plastic to ensure the tool does not mar the connector grommet or damage the gold plating on the contacts.

  • Safety "Shoulder" Design: Engineered to apply pressure only to the contact’s shoulder, ensuring the wire crimp joint is not stressed during the seating process.

  • Tapered Tips: Precision-molded tips allow for easy access into high-density connector arrangements where space between pins is extremely limited.

  • Non-Conductive: The plastic material provides a layer of safety when working near energized equipment, though it is always recommended to depower systems before pin maintenance.

Technical Applications & Usage

Proper use of the M81969/39-01 is critical to preventing damage to the connector's internal locking clips (tines).

How to Use:

  1. Insertion (Green End): Place the wire into the tool's longitudinal slot. Slide the tool down until the tip rests against the contact shoulder. Push the contact into the connector grommet until a "click" is felt or heard, indicating the internal clip has locked.

  2. Removal (White End): From the rear (wire side) of the connector, slide the white end over the wire and into the grommet. Gently push until the tool expands the internal locking tines. While holding the tool in place, pull the wire and contact out of the connector.

Safety Warning: Never Force the Tool. If a contact does not seat or remove with moderate pressure, stop and inspect for a bent pin or debris. Forcing a plastic tool can cause the tip to break off inside the connector grommet, necessitating a costly connector replacement.

Maintenance & Care Addendum

  1. Inspect Tips Regularly: Plastic tools are considered "expendable" but should be inspected before every use. If the tips are splayed, cracked, or deformed, discard the tool. A damaged tip can permanently ruin a connector's internal locking mechanism.

  2. Cleanliness: Keep the tool free of grease and hydraulic fluid. Contaminants can cause the tool to slip or degrade the plastic material over time.

  3. Storage: Avoid storing the tool in direct sunlight or high-heat environments, as UV exposure can make the plastic brittle.
